What furnace and melting operator work involves
01What the work is
The melt shop is where every casting begins. Iron and steel foundries usually melt in induction furnaces; aluminium plants use crucible, tower or reverberatory melters and holding furnaces beside the die casting machines. The operator follows a charge sheet that sets how much scrap, foundry returns, ingot and alloy go in, melts the charge, takes the temperature with a dip thermocouple, pulls a sample for the spectrometer, adds alloys to correct the chemistry, removes slag or dross, and treats the melt, for example degassing aluminium with an inert gas lance or rotary degasser. Then the metal is tapped into a preheated ladle and moved to pouring.
02A shift, start to finish
A melting shift is planned around heats. You read the log from the last shift, check the furnace lining and cooling water, and make sure every piece of scrap is dry before it goes in, because trapped water turns to steam explosively in molten metal. You charge in layers, watch the power and temperature, skim, sample and wait for the lab’s result, then treat and tap on time so the moulding or casting line is not kept waiting. Every heat goes into the log: weights, temperatures, additions and tap times. The work is hot and physical, and the safety habits matter more than speed.
